I'm sorry to read you've had difficulty using your KahuBaby Carrier in the forward facing position.
Our tutorials and instructions use a weighted doll that is specially designed for this purpose, rather than a toy doll. Prior to launching our product, we carried out extensive testing with real babies and real families, as well as the laboratory testing to ensure that our product is certified to the most recent standards. Testers tried the carrier in all positions, and babies were a range of ages.
Our carriers don't have padding, which is part of the design and appeals to many people. It sounds like an adjustment in the position of your little one could make a difference. Please note also that for any front facing carrier, the recommended maximum time for a child to be in that position is 20-30 minutes. We do find that babies let their carers know if they're in discomfort or pain, even though that's not with words. You may find a hip carry works for you and your son, or in another month he'll be old enough for a back carry. Popping babies arms over the top of the carrier is another option for him to have a wider view of the world, while still enabling him to see your face and rest if he needs to. In our experience from having worked with hundreds of families using many brands of baby carriers, not all babies want to face away from their parents.
